The largest I have tried it with is a 64GB card. On other devices, 128GB and above can be more of a chance if they work but generally they seem to be fine for me. You can try using it as the internal storage and see if that works, if it does not then simply put the original Micro SD Card in.
It is the fastest device in this price range. There is the Nvidia shield, but its much more money and harder to do what you want on it such as installing different apps.
I don't think gpsp has been ported to the RG350 as yet. But this will be able to play these games without the need to patch the ROM. There are a few different tools to do this but I have not tried them so I can't guarantee they will work. Take a look at...

Please email [email protected] with your order number and we can look into the issue. You do not need to keep factory resetting, if there are no licenses available we need to resupply them and it will automatically assign you one.
Are there any other IR devices in the room? There may be something sending it a signal. You could try covering the IR receiver with something to see if this is the cause.
Are you using WiFi or Ethernet? There is a chance the device is waking back up if 'power on/wake/ data is being sent to it...
If a reflash does not work then it sounds like the WiFi chip may be faulty. Unfortunately this is something not fixable and if under warranty we would need to return to the manufacturers.
It may be that the WiFi is just stuck in off and not finding anything even though it says it is switched on. A factory reset however, should resolve this. Have you tried reinstalling the firmware?
According to the makers of the RG350, HDMI support is being worked on at the moment. I have not tried the AV out. With custom firmware, neither output will work unless the makers provide the necessary information, source code/libraries to make it work.

You can format the card to FAT32 using software such as Mini Tool Partition Wizard https://www.partitionwizard.com/ If you try formatting it with Windows format it wont allow FAT32 as they limit it to 32GB storage. With the software you can format any size storage to FAT32.

It may depend on the TV if it supports it. But generally the device that switches on the TV will change the TV source to that device. For example if your box is connected to HDMI-1 then switching it on will change to HDMI-1 on the TV. But it depends if the TV supports it or not.
